The gap between "making one" and "making a batch reliably" is almost always larger than expected. Engineers can manage every variable during prototyping—volume production can't run that way. Material Selection: Many Problems Start Here

Carbon fiber materials come in many types—T300, T700, T800, T1000, M-series—with different resin systems and weave patterns. Each combination delivers different strength, stiffness, temperature resistance, and cost.

The most common mistake at this stage is focusing only on strength data while ignoring process compatibility. Some materials have high strength but narrow resin working windows, leaving little tolerance in production and causing inconsistent yields.

Sample Development: Get Testable Parts Fast

The core goal at the sample stage is getting physical parts for installation and testing as quickly as possible to expose design issues—not chasing perfection.

Common problems include: misaligned mounting holes, assembly interference from mold parting lines, and dimensional deviations from curing shrinkage. These often don't show up on drawings—you have to make the part to find them.

Process Solidification: The Real Test of "One Piece" to "Batch"

Passing sample validation is just the start. Pilot production is where the real challenges emerge.

Common issues at this stage: insufficient mold life, narrow resin working window, unstable curing curves, and inconsistent post-processing accuracy. Many projects stall here—samples look fine, but problems multiply when producing more than 10 units.

The reason is straightforward: samples are made by engineers paying close attention. Production is run by operators following SOPs. If the SOPs don't clearly define critical control points, batch-to-batch consistency is impossible.
